In the semiconductor and electronics industries, packaging is not simply about putting a product into a box.
When a component is expensive, sensitive, and moved between production areas several times a week, the packaging needs to protect the product while also being easy for workers to handle.
This was exactly the challenge faced by an overseas manufacturer of semiconductor-related equipment.
The company was looking for a more durable and reusable packaging solution to replace traditional disposable cardboard boxes used for internal transportation. After discussing the application with our engineering and sales team, we developed a custom corrugated plastic box with protective EPE foam inserts based on the customer’s actual handling conditions.
The project eventually moved forward with an initial order of 300 custom reusable plastic boxes.

The Customer’s Packaging Challenge
The customer manufactures high-value equipment and precision components for the semiconductor industry.
During production, finished components need to be transported between different work areas. The packaging is therefore used repeatedly rather than only once.
The original cardboard packaging created several problems.
First, cardboard was not ideal for repeated handling. After multiple transportation cycles, the boxes could become damaged or lose their structural strength.
Second, the products themselves had a relatively high replacement cost. Even a small impact during handling could potentially result in significant losses.
The customer therefore wanted a packaging solution that could provide:
- Better impact protection
- Reusable packaging for internal logistics
- Stable stacking during storage and transportation
- Easy manual handling
- Protection from forklift and pallet handling
- Customized internal cushioning
- Reliable performance during repeated use
This is where a reusable corrugated plastic box became a more suitable option than traditional single-use cardboard packaging.
Why Standard Packaging Was Not Enough
At first glance, the project appeared relatively straightforward: make a plastic box and add foam protection.
In practice, the details were much more complicated.
The product had a specific shape, and the workers needed to remove it from the box quickly during production.
If the EPE foam insert was designed too tightly around the product, it could provide excellent protection but make loading and unloading difficult.
On the other hand, if the opening was too large, the product could move inside the box during transportation.
There was another problem.
The product had a rounded structure, so protection was required not only on the top and bottom but also around the sides.
At the same time, the box needed to be strong enough for stacking and regular handling with pallets.
This meant that simply choosing a standard plastic corrugated box was not enough.
The box, foam insert, and external protection had to be designed as one packaging system.
Our Custom Corrugated Plastic Packaging Solution
Based on the customer’s application, we developed a customized PP corrugated plastic box using 5 mm blue corrugated plastic sheet.

The design was not based only on the product dimensions.
We also considered how workers actually used the packaging on the production floor.
This difference is important.
A good industrial packaging solution should not only protect the product. It should also make the daily work of the operators easier.
1. Customized EPE Foam Insert
The first improvement focused on the internal packaging.
The original concept of a tight-fitting foam insert provided good cushioning, but workers found that removing the product could be inconvenient.
We therefore modified the foam structure.
A hand-access area of approximately 15 cm was added to make product removal easier.
For the rounded section of the product, a stepped EPE foam structure was introduced.
This created a better balance between:
Protection + Positioning + Easy Removal
The foam was not simply designed to fill the empty space inside the box.
It was designed around the actual movement of the product during loading and unloading.
2. Full Edge Protection
The second improvement involved the outside of the box.
During normal production transportation, the boxes could be placed on pallets and moved with forklifts.
If only the upper corners were protected, the lower corners could still be exposed to impacts.
A forklift or pallet edge could potentially hit the bottom of the box.
To address this issue, we added full edge protection, including additional protection around the bottom corners.
This created a more complete protective structure around the reusable packaging.
For industrial packaging, these small structural details can make a significant difference during repeated handling.
3. Handles for Easier Handling
The customer also required the boxes to be easy for operators to move manually.
We therefore reserved handle openings in the box structure.
This allowed workers to grip the box more easily while maintaining the overall structural design.
For a reusable packaging system, handling convenience is often overlooked.
However, if a box is repeatedly moved dozens or hundreds of times, an inconvenient handle design can quickly become an operational problem.
4. Stackable Design
The packaging also needed to support stacking.
During internal transportation and temporary storage, multiple boxes may need to be placed together.
The customized box structure was therefore designed to provide stable stacking while protecting the products inside.
This made the solution suitable for a closed-loop internal logistics process rather than a one-time shipping application.
From Product Protection to a Complete Packaging System
One of the most important lessons from this project was that industrial packaging cannot be evaluated only by the box itself.
The final solution consisted of three main parts:
PP corrugated plastic box
- EPE protective insert
- External edge protection**
Each part solved a different problem.
The corrugated plastic box provided the basic structure.
The EPE insert provided cushioning and positioning.
The edge protection helped protect the box during pallet and forklift handling.
Together, they created a more complete protective packaging solution for high-value components.
This approach is particularly useful for industries such as:

Plastic corrugated packaging is already widely used for industrial applications because it can be lightweight, reusable, moisture-resistant and customized for different products.
Implementation: From Engineering Discussion to Production
Before production, our team discussed the customer’s product dimensions, handling process and transportation conditions.
Instead of asking the customer to simply provide a box size, we focused on several practical questions:
- How is the product loaded?
- How is it removed?
- How many products are placed in each box?
- Will the boxes be stacked?
- Will pallets or forklifts be used?
- Where is impact most likely to occur?
- How much cushioning is required?
- How often will the packaging be reused?
These details helped us determine the box structure and internal foam design.
After the design was confirmed, the first batch of 300 custom boxes was produced and delivered for use.
The project also established a basis for further expansion of reusable packaging within the customer’s production facilities.
Why Reusable Plastic Packaging Was a Better Fit
For this application, the customer was not simply looking for the lowest packaging price.
The more important question was:
How much can the packaging help reduce product damage during repeated handling?
For high-value industrial products, a damaged component can cost far more than the packaging itself.
This changes the way packaging should be evaluated.
Instead of comparing only the purchase price of cardboard and plastic boxes, manufacturers should also consider:
- Product damage
- Packaging replacement frequency
- Labor efficiency
- Storage
- Handling safety
- Reuse cycles
- Waste generation
- Long-term logistics costs
Reusable corrugated plastic packaging can be particularly attractive in closed-loop logistics because the same packaging can be used repeatedly between production, storage and transportation points. Current industry research also highlights the shift from single-use cardboard toward reusable plastic packaging for durability, supply-chain efficiency and waste reduction.
Key Results of the Packaging Upgrade
The customized packaging solution provided several practical improvements:
Better Product Protection
The combination of EPE cushioning and the customized internal structure helped keep the product securely positioned during handling.
Easier Product Removal
The approximately 15 cm hand-access area made it easier for operators to remove the product without forcing it out of the foam.
Better External Protection
Full edge protection helped address the risk of impact around the lower corners during pallet and forklift handling.
Reusable Packaging
The PP corrugated plastic box was designed for repeated internal transportation instead of one-time use.
Better Stacking
The box structure supported stacking during internal storage and transportation.
Customized for the Actual Application
Instead of using an off-the-shelf container, the box and foam insert were designed around the customer’s product and workflow.
What This Case Teaches Us About Industrial Packaging
There is an important lesson behind this project.
The best protective packaging is not necessarily the packaging with the most foam.
If the foam is too tight, workers may struggle to remove the product.
If the box is strong but the internal cushioning is poorly designed, the product can still move during transportation.
If the upper corners are protected but the bottom is exposed, forklift handling can still damage the box.
For high-value products, packaging needs to be considered as a complete system.
That means looking at:
Product → Packaging → Operator → Transportation → Storage → Reuse
This is also why customized packaging engineering can be more valuable than simply supplying a standard plastic box.
